About:240-Hour Visa-Free Transit

US to Beijing to Hong Kong

Seems ok for the 144 hours but our flight back from HK has a layover in Beijing before going to the US. Will that cause a problem since it’s a layover and we aren’t staying in Beijing again?

This is all just fine. During your first visit to Beijing, you will use 144 hours visa free transit. During your second visit (stop) to Beijing, your short layover will be covered by 24 hours visa free transit.
