Is it best to pre purchase tickets for train travel or can tickets be easily purchased at the station - I am planning to do a day trip to Wuxi from Shanghai - I will be staying in Shanghai for 4 nights - what is the cost of return ticket purchase if done online and is there a time that the booking must be made before the actual travel date?

Yeah, it will be advisable to purchase the tickets in advance as it is very hard to buy a ticket at railway station in China. Usually, the train tickets are on sale around 10 days before departure. From Wuxi to Shanghai, it costs about CNY100 for each soft seat ticket if you take G-train. As for the train schedule, u may check on this webpage directly.
